Does anyone actually read this forum? :) It's a moot point anyway ... I took the transfer case down. Kinda glad I did, because the transmission rear seal seems to be leaking too, though I haven't noticed a drop from it until now. Still, there's significant play in the output shaft...
Update .... started into the transfer case R&R and pulled the PTO cover plate once I had the e-brake assembly off. The bearing behind the cover fell out in pieces as the cover came off .... obviously, that's the source of the noise. I have a replacement transfer case ready to go back in soon...
An update .... noise is present when the engine is revved with the transmission in gear and transfer case in neutral. It's there in all gears, forward and reverse. So I suspect the issue is with an input or intermediate gear bearing. Or bearings. SO ... out with the transfer case. Can those...
Actually, I was hoping to isolate the problem to a specific bearing with the idea of changing it in place - providing it's accessible - to avoid pulling the entire transfer case. I know that's a long shot, but it's worth looking. If I have to cave and do the whole thing I'll buy a rebuild from...
I'm in Virginia ... will probably go with a rebuilt unit from RoversNorth or Roverland if it comes to that.

Sounds like good advice to me. I'll refill with heavier-weight stuff and drive it a bit ... certainly can't hurt at this point. I'm officially in the market for a 97 Disco LT230T transfer case, if anyone out there has a working one they're willing to part with.
Thanks, Mike. I haven't changed the TC oil in .... ages. I did drain and refill when this problem began and noticed nothing unusual, other than the level was low. There were some filings on the magnetic plug, but nothing of significance. I'm a little reluctant to try the heavy-weight oil...
My 97 Disco transfer case has started making a whirring, grinding noise. I'm pretty sure it's the transfer box vs transmission because the problem started shortly after a gear box overtemp light, and the "tone" of the noise changes depending on the setting of the transfer case shift lever. I...
The service manual says to "note orientation of dished washers" when replacing the compressor .... unfortunately, I didn't catch that until after I'd taken them out. Anyone know which way they're supposed to go ... cup up or cup down? Thanks!
