Had this done yesterday. Took a little more than 1 hour including wheel removal and re-attachment.

flush with fender liner, approx. 1 in. Couldn't see much use to go further.

Just FYI, that frame horn is in place to stop the wheel from being shoved into your legs in an off-center frontal collision. I think you could simply trim it back an inch and still fit your tires with ease. I don't know if I would be comfortable going all the way flush to the frame.

That hurt seeing "Hoss" folded up like a pretzel to the max stuffed intpo the well welding it up. Something said about working comfortably standing upright with a lift.
Simple modification. Live dangerously cut 'em back as crossing a street your gambing with death daily......~~=o&o>.....

Ten minutes in the dirt, add a little mud it'll look 100% factory, no worries.
These newer vehicles have adjustable stops on them?.....~~=o&o>.....

Anyone know the process for doing this as far as the welding? I’ve never welded on a vehicle before.
I assume you disconnect batteries and have the earth as close to possible to the area being welded?

Any chance a template would be floating around of the fill in piece? If not I’ll measure and post one.

I'm fitting 265/65/18 BFG KO2 on Terrafirma 18 inch wheels with spacers and a 2 inch lift with rods and I'm getting quite a bit of rubbing on those horns. I'm really puzzled as none of the trucks with those size of wheels and tires seemed to have rubbing issue. Can someone help?

Get your alignment checked. I bet your caster is off.
